Cross-holes and cast flash that snap taps mid-boss

Porosity, cross-drills, and stainless stringers turn a tap into a welded scrap event. A solid carbide thread mill recovers the form with helical interpolation so a dead flute leaves the blank instead of seizing it. Start from the breakage cascade—not from abrasive Al crest polish.

Breakage cascade

  1. Tap binds at a cross-drill or porosity pocket
  2. Torque spike snaps the shank inside the boss
  3. Extraction damages PD or scrapes the blank
  4. Shop needs a cutter that backs out if a flute dies

Also common: chip pack in blind stainless, PD walking after rub, hardened entry skin (state hardness separately on the RFQ).
